1. Establish the electrical boundary

Record controller supply, digital input logic, output load interface, analog signal type, isolation expectations, and the panel’s available 24 V DC capacity. Rated current for field loads belongs in the interface design; it should not be inferred from the controller name. Then add ambient temperature, altitude, vibration, contamination, and enclosure IP or NEMA requirements. These conditions can impose spacing or derating limits.

2. Size control and communication

Count local and remote points separately, identify scan-sensitive operations, estimate memory and data retention needs, and reserve expansion explicitly. Name every required protocol and device role. PROFINET, EtherNet/IP, and Modbus TCP are not interchangeable simply because they share Ethernet cabling; engineering files, diagnostics, timing, topology, and third-party compatibility differ.

3. Open each installation constraint

Measure usable rail width, wiring duct clearance, terminal access, heat-source separation, and expansion space. A module may fit dimensionally while creating impractical service access.

Centralized I/O reduces network nodes and concentrates maintenance. Distributed I/O can shorten field wiring and isolate stations, but adds network configuration, power segments, and field enclosure considerations. Compare cable distance, modularity, fault containment, latency, and maintenance skills.

High utilization reduces footprint and initial cost. Conservative derating provides more temperature and aging margin. Confirm published limits for the exact module and installation orientation; do not transfer one series rating to another.
